How are Picnic Coolers Made?

What technique is used to mold a typical picnic cooler such as by Coleman or Igloo?

I thought that the tooling costs for injection molding would be too high, given the size and price point. I am not as familiar with blow molding, but did not think that you could get the quality and detail. Is rotomolding a viable method? The design I am looking to mold is about the size of a 55 gallon drum, but with a double wall like a picnic cooler and with details similar to a picnic cooler.

Actual dimensions would be 30" diameter by 36" tall with a closed bottom, similar to an Igloo 5 gallon water cooler but larger. There would be an inner and outer shell with the inside diameter being ~3" smaller than the outer diameter.

Yes this is the ideal job for rotomoulding.

Large parts ,low cost moulds, low stress mouldings,

twin wall with polyethylene foam center all done with roto.

A good blow molder can achieve better results at a lower price for an item like this...

Rotational molding is the usual process for large hollow polyethylene parts with relatively thick walls that would be difficult to blow mold. The correct amount of plastic pellets are placed in a large aluminum mold, usually a 2 sided mold with lots of draft. As the mold is heated it is rotated in multiple axis so that the entire inside of the cavity is coated. It is cooled while still rotating so that the cavity stays evenly coated. The mold is opened and there is the part, which may require flash trimming, or band sawing to remove unwanted material that may have been required in order to mold the part.
