Is there a less expensive alternative to polyester resin for hardening rigid board insulation?

Well, sure... where to start? Insulation board is made of any of several resins... some have to be injected with freon to get the expansion and the right pore size, and some just let the raw materials react, cook, and evolve gases to make the voids. You can engineer open-cell or closed cell resins depending on your needs. Phenol-Formaldehyde, Urea-Formaldehyde, as well as the ubiquitous "Styrofoam" which is extruded polystyrene. You can use almost any hardening resin under the right conditions and injecting the right reactants and/or expanders. If we had a little more information about your needs, we could come up with many more options that would probably fit your need better.
