Does it have a memory which relies on a battery? If so, is the battery OK?

Look at the front panel:

The expected battery life is from this table:

Does the processor have an EEPROM module?

If it does, do you have the switches set to load processor memory from EEPROM on power up?

If it does not have one, I suggest you get one.

I think you'd need to monitor the power input to the PLC system when the grid failure occurs.

My first step would be to use a mains analysis instrument something like this (click here), with an input range suited to the power supply input voltage. You may be able to hire one locally. Could be you just need a bit of power line conditioning to make sure the input fails gracefully.

Please note as a general point in dealing with failures: is it better to spend a day preventing the failure from disrupting operation (leaving the underlying cause unknown), or to spend two, three or more weeks trying to track down the cause, then possibly finding that remedial action is out of your control & having to resort to the "quick fix" anyway? I suppose it depends how much time you have on your hands.

You can upgrade to the newer CompactLogix or ControlLogix family of Allen-Bradley controllers where you can save the program on the CompactFlash memory card. The program won't get wiped upon a power failure with battery failure.
