Design of a High Density DC Brushless Motor

Currently, we have tested several brushless motors and now need to work on the exact specifications for a custom design. We have extrapolated requirements from smaller test motors (the speed controllers of these motors log critical data so we have a lot of information available) and are about to test our latest.

Using some of the advanced technology from the RC community we have a motor with the following specs:

10 kw continuous power with 20 kw surge

Weight 6.0 lbs Height 4.5" Length 3.5"

10,000 RPM max geared down to 4:1

Kv 117

Max volts 85

We run this motor with 4 4s LiPo in series (16 total)

In early tests we can see we are drawing > 300 Amps but measuring torque is proving difficult. (> 175 NM)

Question 1: It works for our application but how can we optimize efficiency? So far it has been trial and error (and error is getting expensive). Ideally we would like this motor to be in a pancake configuration

Question 2: How can we find an engineer to add to our team? We are a two person startup with some very promising new technology (patents applications are in the PTO).

I doubt anybody here will want to design a motor for you.

So, start here↓ and be prepared to pay someone for their time, or promise them that they can sell you a million of them, when designed and built.

Lyn,

Thank you. I don't mind paying and have already talked to several (of the very few remaining) US manufacturers.

I would rather work with (and pay) an engineer here first so that I can go to the OEMs with more accurate requirements.

I hope notion this isn't offensive to the community...

Thats a power density of about 2.2 lbs per HP.

Any chance you could post a torque/rpm curve?

Yes; I know a Chinese Engineer who has extensive experience in motor control who might jump at the chance to bring him and his daughter to the US for a while. I was helping him work on a resume. His English writing skills are fairly good; he would spin up on conversational english quickly.
