Harmonic Problems in Plant

We have two gas generator of capacity 1950kw X 2, rated PF 0.8 voltage 400-410.

Factory connected load 4300 kw, Running Load 2500 kw and average running load 1800-2000 kw.

Total load under VFD 1600 Kw. Two major load under vfd 600 kw and 300 kw.

When load reaches to 2500 amps then we observed harmonic alarm (set at 7%), we measured it and find up to 16 %.

We have discussed with the generator suppliers, they suggest us three numbers of 315 kw passive filters. Two for 600 kw vfd motor and one for 300 kw vfd motors.

Is this solution will solves our harmonic problems ?? What other options we have to overcome this problems. Any suggestions ??

We can assume your power supply to the VFDs is directly from the generators(?). The harmonic content will most likely cause extra heating in the iron laminations of your equipment, it should appear in your generator, or in any step-down transformers between the generators and the VFDs. The filters will fix the problem, however I would select them from the VFD supplier recommendations, who have first hand knowledge of the characteristic of the equipment. Your kindly generator supplier could have recommended 1900kW filters to protect their generators, if they weren't looking out for your best interests.

If you have transformers, and if your transformers are generously sized, they may be able to deliver the required power without damage and without a filter.

I have first hand knowledge of the destruction of a 2000kVA load center transformer, in the late 1990s, where the load was almost 100% (PWM) inverter, and even though just above half load, the windings were cooked to failure.

It sounds as if loading percentage of generator and quality of regulation circuit is the issue. Is the harmonics issue with the Voltage? 5% THD on the voltage side is much worse then 15% THD on the current side.

When load reaches to 2500 amps - Were is the 2500 amps coming from or is this kW?

In my experience a better sized 6 kW generator would be close to the cost of a high quality filter. You have to be careful with a passive filter in situation like this.

Passive filters would be the least expensive solution, albeit generally not as good at meeting IEEE519 levels. But if these generators are your only source of power and you are not connected to a grid, IEEE compliance is voluntary. I would use the passive filters in that case, but make sure they have a capacitor isolation contactor so that the filter caps are off line when the VFD is not running.
