Solution for Brazing Electrodes of Spot Welding Gun

Dear Friends,

One of our customers is facing the following problem , Copper electrodes of spot welders get worn out, or damaged when in use, So copper electrodes are joined with the brass gun with " Silver brazing rods" : these provide high conductivity and joint strength , but the problems are

1) THe silver brazing method is costly

2) There is lot of pilferage (theft) of silver brazing rods ,( by workers in the factory, which cannot be stopped)

What alternate solution would you recommend. A solution which would give high strength joint plus high electrical conductivity plus no worry of high cost or Pilferage

To me it looks like the whole end of the spot welder should be redesigned to improve the function and serviceability of pretty much everything involved.

Have you considered redesigning or outright replacing the whole assembly with a more user friendly design that does not need the electrodes soldered into their holders?

To be honest I have worked around a number of large commercial spot welders and everyone I saw either had screw in electrodes, tapered electrodes that fit into replaceable holders, or adjustable collet and collar clamp type electrode holders.

A redesign and refit may initially cost a fair amount but in the long term in time and materials saved its likely to pay for itself many times over.

What I suggest is that you machine the horns of the welder to clamp the electrodes by tightening a screw. Then make new electrodes out of RWMA Class 2 copper (chrome-copper). They will outlast pure copper electrodes by a significant margin. Depending on what you are welding, there may be even longer lasting materials than Class 2, but that's a good start. One thing for sure; you don't require silver brazing rod.

Reread the OP; sentence (2) specifically mentions brazing rods.

He was replying to welderman & welderman did not mention brazing rods in his post except to say he would not need to use brazing rods

Dear Welderman , it would be great if you could elaborate this setup.Do you mean some thing like this.

What you have illustrated is perfectly acceptable. There is no reason to solder or braze the electrodes into the horns. Alternate methods for installing electrodes include tapered electrode shanks (commonly morse taper) into tapered holes in the horns and threaded electrodes into threaded horns. The version you illustrated is fine, and has the advantage of being able to adjust electrode extension.

The attached photo illustrates a horn with a conventional electrode clamped with two screws. It also shows a threaded electrode and a tapered electrode. The clamp works well and is capable of adjusting the electrode extension. The two pipe plugs on the left can be removed for water cooling of the electrode. In all three cases, no soldering or brazing of the electrodes is required.

The first thing I noticed was that the tips are not parallel. I hope there is a reason for it?

The spot welders I've used, have a threaded copper stud with a HEX on it.

That thing looks silly. Remember no electricity UNLESS the work and the electrodes are in place.
