Wow, I don't believe that can be milled. What material? Off hand, one may have to look at EDM.

Linear Broaching.

You need to rough mill the pocket and use a broach to square off the corners.

problem is, I don't think its a through hole for broaching.

But possible a shaper, yet again, I do not know of any machine shop that would still have a shaper. But then again, I didn't look.

It can be done in wood using a mortising bit:

If the pocket is in metal, the corners are usually either radiused, or relieved; square corners are usually expensive, requiring extra operations (in my experience):

Well, once again we have an OP that gives us vague dimensions and little information on everything else!

  • What is the material? Wood? Metal? Mud? Pancakes?
  • If it is in metal, rough out the pocket with a 3/4" end mill, reduce to a 1/2" end mill and finish the pocket.
  • Set up your work on an EDM and rough the corners square.
  • After roughing, change your EDM tool and then finish your corners.
  • Blend and polish.
  • You're done!
  • Now what?

Only with great care. It would be wise to specify the needed precision to the fabricator along with the material in question.

Carving out some soft material (wood, wax) could be done with some precision chisels leaving just thin cuts in the material at the edges.

If this is a forensic question then the missing material might be some orthorhombic or tetragonal crystal material that popped out of the matrix material without any man made machining at all.

Can the corners have a relief or a radius? If so, it's easy to mill a square hole. If they can't, then I agree with other comments that EDM is the best approach to get the corners square.

In most woods, 15 minutes' work with an 8mm chisel and a mallet would do it.

One either uses a broaching tool on a lathe, or uses a broaching plate and drill on work piece holder of a drill press or mill. One needs a three-fluted drill bit, and a square template hole of the correct dimensions when working with metals, alloys. The process is not easily done on hard materials, and will most likely break/ruin some drill bits. there is the added difficulty if you actually do require 8x8 mm square pocket hole 40mm deep...It will be extremely hard to find the three fluted cutter/template for use in making such a small hole square, especially whe broaching is generally not done on hole that is not a through cut hole. Broaching can be done on blind holes (pockets) as long as the broached part of the hole does not to extend the entire length of the pocket.
